Plan the conversion
Rockwell provides conversion tools that translate SLC/PLC-5 logic to Logix, but a straight auto-conversion rarely produces clean, maintainable code. The better approach is to convert, then refactor — restructuring routines, tags, and I/O mapping so the new program is documented and easy to support.
Minimize downtime
- Pre-build and bench-test the new panel and program before the cutover.
- Map old I/O to new I/O carefully; use adapter/wiring conversion systems where practical.
- Schedule the physical cutover during a planned outage and keep the old system as a fallback until the new one is proven.
- Commission and validate against the real process before removing the legacy controller.
